With the upgraded kit, are the power cables a larger gauge wire? Is the alternator pulley a different size than what comes on the 100A alternator? Thinking a swap might be easier if those two parts could be reused.

How do you know it is putting out 100 amps continuously? Are you using a clamp meter? For something to draw that much current there has to be a big malfunction, maybe the load control unit like Suprman suggested.

I'm interested in the 200amp alternator swap. Post some details of what is different between the 100amp system and the upgraded system. I was wondering if the wires are heavier gauge, is the pulley on the alternator really different, etc.
Look on the data plate. If yours has a D stamped on it, then it received the driveshaft fix. From what I have read on here, all of them should have had that work done. There is a thread on here somewhere that tells all of this.
This might be the way to go, for the tie rod at least. You could get a tie rod built with DOM tubing and threaded on the end so you just thread in the tie rod ends and use jam nuts to hold the adjustment.
The truck does start in second unless you put it into "MODE" which is not supposed to be used on hard surfaces like the road. Not sure about the higher ratio transmission, that would spin the driveshaft faster, and there is a thread here already about a study done on the FMTV driveshafts...
The park brake dash valve is a Haldex KN20035. The trailer dash valve is a Haldex KN20025. On these first generation trucks those two valves are separate. On newer trucks they are integrated into a single valve assembly which is also serviceable. Maybe one day I will swap out the two...
