I have done a lot of paint with no dryer. If I was doing a gloss show paint job I would get a dryer. For flat paint I just blow down the compressor and go.

The headlight switch or plug is probably bad. The switch can't carry the load of the headlights and all of the marker lights. You can rig up a relay so the switch just runs the headlights and the relay carries the rest. More info here...
I put some silver stars in to replace my headlights. I put them in in September and have not driven at night once in that time. They work great in my car and motorcycle.
I am going to hazard a guess and say the rear most cylinder. I am not basing on experience. I just know that it is warmer back there and the pt pump feeds from the back off the head. Rear cylinder should get a little more fuel.

Just buy the deuce and drive it for a few months. I had bob plans in mind when I first got my truck. The only reason I would consider it now is if I had an extra deuce to leave stock.
I can't answer the reversible question. I have used some non reversible roller pumps in the past. If they were the wrong rotation I just mounted them with the pulley side turned around. You have to build a adapter plate. If your system is a homebrew that is usually not a big deal.
Sounds like you have more than one problem. The alternator belts are probably loose. When you turn off the master switch you take the load off the alternator. Sound goes away.
The starting issue sounds like air in the lines. One of your flex lines probably has a hole wore in it...
That heat gun should work. At 1500 watts it is all that most outlets will want to put out. Try to be inside out of the wind when you use it. I have never tried a hot blade.
