should be 3/8...(9/16 socket) but if it's metric get the rough equivalent, and make sure you have enough length for atleast a 1/2 inch of thread bite.

I have done it for ever, in every truck i've ever owned without any problems....and i've never broken a case, or had any hub trouble related to them being unlocked while in 4wd hi or low.

I think what might have you stumped is the outer retainer clip.....very thin, you need to use an all to get the end of it started coming out....

The 208 in my 84 1008 will not allow me to go into 4 hi when moving...I have to stop everytime, although no issues with 4 low other than some "gear noise". I have thought alot about changing the case to a 205 or even 203 but never will because of moving/changing the cross member, adapter, both...

Good, it sounds like you found your problem! On another note I want to mention that my 1008 has had a problem with that a little aswell....Mine was a huge air bubble in the upper radiator hose caused by previous owner doing a coolant flush and not "birping it"....I dont know if it's an issue...
WOW 400-550 for a timing set with those idler gears...thier free floating!! I do not agree to use free floating style gears, i've seen what happens on performance small/ big block chevys when they get to "floating around". I cant think of the maker right now...sorry...but someone makes a gear...

chain is good replacement, cheap and will last a long time
a good gearset will cost tons more( please do not use cheap free floating gears) but is far superior when controlling timing.

the cheap altenator for drivers side is a large case unit out of a 86 chevy van/100 amp...you just dont hookup the Isolated ground drivers side, attach wire to any ground near-by for good measure:!:
