I agree with Jim that it sounds like you may have another problem along with the battery-grounding issue. The louvers could be sticking shut so maybe a couple of shots of WD-40 and keep an eye on them as the engine warms and they open (shouldn't take long in warm weather)

Jim- I would bend a 90° on the end of that throttle cable where it attaches to the governor lever just for a little mechanical reassurance that it wouldn't slip out. Or if the cable is to springy to bend, some loctite 242 on the set screw after it was really torqued down tight.

I may be off base here but I believe I read here that some of the frequency transducers (on the back wall of the control box) have an adjustment screw behind them so you can calibrate them to your DVM.
As to the % load meter, why would that read anything but zero with the main breaker off?

Are you using four different batteries for you 002's or are you sharing two batteries between the two gen sets?
I don't think your chargers are bad, I think your batteries are sulfated, indicating a false high voltage which the meter shows. This is very common in sulfated lead acid batteries...

Could your loads have been out of balance? With out an ammeter, your kinda pissing in the wind. I would start there so you know what you are actually drawing at the gen set terminals.

I agree with both comments above. The manual states high oil pressure may be caused by the by-pass valve plunger sticking closed. Unfortunatly, you have to seperate the gen head from the motor to clean it. I would definitely want to check the oil viscosity and gauge first.

There are also some Chinese knock offs on ebay that look real close to OEM but I cannot find a 3.5" round 60 hz frequency meter. Every type of meter but round 60 hz.
