How does your Voltmeter read under load?

Electrons travel from negative to positive. Thanks for the after action report. It will help many people.

    bad battery

Over charging or over discharging. What voltage do you read post to post on the back battery when the engine is running?

    Glow plug relay ?

If you connect to the rear battery positive post you will get 24V. If you connect to the rear battery negative post you will get 12V. The front batter positive post (12V) and the rear battery negative post are connected with a short piece of large wire. Electrically they are the same point...

    84 M1009 not starting

You should have 0V on the orange wires with the key off. With the glow plug controller in place (and working) and when the key is on (you do not have to crank the motor) the glow plug controller will energize the glow plug relay when the engine is cold. At that time you will get voltage on the...

    Bad Starter, Again

The relay under the dash you remove when the starter sticks on is the one that the doghead modification replaces. I thought once you replaced that relay with the doghead relay you could no longer just unplug it.

    84 M1009 not starting

Is this orange wire the small wire on the top (large) post along with a red wire? In a stock system you have 24V passing through the resistor on the firewall then to the glow plug relay (larger red wire). You will read 24v there until you energize the glow plugs and have current flow through...

    84 M1009 not starting

Is that 24V on the orange wire while the glow plugs are energized (relay engaged) or without the glow plugs energized?

    Total Lighting Failure

High resistance connections can show voltage with a tester but when a load is placed on the circuit (lights for example) the current flow causes all the voltage to be dropped across the high resistance connection (things go dead). Could be a bad connection somewhere along the circuit or a bad...

There is a great troubleshooting section in the TM. http://www.steelsoldiers.com/cucv/67999-download-cucv-tms-here-where-download-cucv-tms.html

I am just guessing but I would think 1/4-20 or 1/4-28 or 5/16-18 or 5/16-24.

    not running right help!

Bad fuel as in water in the fuel? As I understand it you can drain the water but the filter may still be plugged from it (that water). Power Service products may help, Diesel 911 in the red bottle. http://www.powerservice.com/d911/default.asp?view=app

Electrical short. Now no start, completely dead.

As my follow up. I installed a new rear battery and the truck fired right up. While installing the new rear battery I temporarily connected the all battery terminals except the back battery positive (recreated the conditions when the OP drew an arc to the firewall). From that back battery...
