I never seen gear oil in an aluminum transfer case of any make or model. The needle / thrust bearings in the aluminum cases are much different than the big ball bearings for lack of a better name in the old cast iron transfer cases. I don't remember what year the NP208 came standard on GM trucks...
I have changed many U joints. A hammer and socket is a last resort. I should say never to seldom. A C-clamp U joint/ball joint press works best and is much easier on the U joint. I never melted the nylon out either. It was that old and brittle it disintegrates when I press the joint out.

Check that 30 AMP fuse is it blowing or melting from a loose resistance connection? I have seen that same 30 AMP near melted in half and still holding current. If you are blowing the fuse and it is seated tightly in the fuse box you have other issues that need corrected. I am here to help...
