No plans for changing the front differential (it's currently an open 4.10 dana44 8-lug that came with the 14-bolt rear); I've had trucks with front-end positraction before, and found them rather squirley during on-road driving in ice and snow.

The turbo setup I bought on FleaBay came with the stock airbox and fender snorkle for a '93 K3500. I threw the snorkle part away, and mounted the airbox to the innder fender with a couple of homemade L-brackets.

After the pull ring broke of the trans dipstick in my M1009, I swapped it with the dipstick from my '76 chevy plowtruck with a 350 gas/TH350. They are the same dipstick.

Problem #1: seems like a problem with the hydroboost would affect the brakes, not the steering. Have you followed the procedure in the TM to bleed the lines after replacing the pump?
Problem #2: the well in the IP should be full. Is there a leak at the throttle shaft? I'm thinking fuel drainback...
Well, here she is, pretty much done. Runs great but sits a little low in the back. I plan on removing the rear Zero-Rate blocks and welding another 1" block to the bottom of each to give a little more lift to the rear.

Isn't that CDR valve hooked up backwards? On mine the connection from the circumference of the CDR goes to the engine, and the pipe from the flat face goes to the intake pre-turbo...

I used a kit from SSDIESEL for a Yukon/Tahoe, 3" downpipe to 4" exhaust with all the hardware. It wasn't a direct fit, but adding one 3" 45deg elbow made it pretty much bolt-on. See my thread "m1009 lift/turbo buildup" for pics of the installation.
I'd go to a boating store and get some West System marine epoxy and some lightweight filler. Pretty easy to use once you get the hang of it, and it's made for fixing boat hulls. I always keep some around the shop, a million uses.

PS Be sure to build your downpipe with the front tires turned all the way to the right, and consider suspension travel, or you'll wind up with the tire rubbing on the exhaust

Most folks on this site say 10psi is the max safe boost pressure. I'd check your wastegate, if the gauge is pegged it could be making even more boost than 15psi.
You'll have bigger problems than the manifold caps if you don't correct that situation.

I wouldn't get the ones that come with head gaskets, cause they'll probably give you crappy ones. Get your own Felpro's (or better).
Ironically, there was nothing wrong with the original heads. I'm installing a turbo, and wanted to change the head gaskets while everything was apart. The local machine shop (who I've been going to for 20yrs and never done me wrong) wanted more money. In hindsight it would've been money well...
