    Have you looked at your relay? is anything touching it? You could disconnect the wire at the relay, then connect your batteries and see if you still have a short.

    Test the new relay. test for continuity between the small terminals and the mounting surface(shiney metal frame). if there is continuity, there is your problem. Wrong relay measure the gps for resistance, they should be 1-3 ohms.

    Yes,NAPA. the tm says the fusible link should be 4 gauges higher than the lead it is connected to. The schematic shows the wire it feeds is 16ga, so it looks like you need a 20 gauge fusible link. like this...

    If you dont want to cut any wires, do what I said in post # 2. You will never go back to an AC40 relay. Permanent and simple is best in my opinion, but do it however you choose.

    Did you recently change your relay? If you used a relay that does not have an isolated coil, you may have ruined your card and plugs. never believe a parts counter kid. It is not a "ford" relay or just any old relay.

    A voltage drop across the relay means your relay is bad. Change it to a new ST85 or GP109, or one of the other part numbers listed in threads here on SS.
